Carbon steel costs less per metre than stainless. That is usually where the comparison stops, and it is why plants end up replacing pipework a decade earlier than they planned.
What each material is actually for
Carbon steel is strong, weldable, widely available and inexpensive. For dry gas, compressed air, structural supports and non-corrosive service it is the sensible default, and specifying stainless there is money spent on nothing.
Stainless earns its cost where the contents or the environment attack the pipe: food and dairy processing, water and wastewater treatment, chemical dosing, and any line where product contamination from rust is unacceptable.
The questions that decide it
- What moves through the line, and at what concentration? "Water" covers both potable supply and chloride-heavy wastewater, and those point at different materials.
- What surrounds the pipe? A coastal or wash-down environment attacks the outside of the pipe as much as the contents attack the inside.
- What does an unplanned shutdown cost? Where replacing a line means stopping production, material that lasts longer is often cheaper on the first failure avoided.
- Is contamination acceptable? In food, dairy and pharmaceutical work the answer settles the question on its own.
Welding is where specifications succeed or fail
Stainless is less forgiving than carbon steel. It needs purging to prevent sugaring on the root, controlled heat input to avoid sensitisation, and correct filler selection. Weld it like carbon steel and you get a line that corrodes at every joint — the exact failure the material was chosen to prevent.
Carbon steel is more tolerant to weld but needs a coating strategy from day one. An uncoated carbon line in a humid or wash-down area starts corroding immediately.
A common middle path
Many plants mix deliberately: stainless for wetted process lines and anything sanitary, carbon steel with a suitable coating for structural supports, dry service and utilities. That is usually the lowest lifetime cost, provided the boundary between the two is properly detailed — dissimilar metals in contact with an electrolyte will corrode galvanically, so the transition needs isolation.
